Tunnel Waterproofing with Sodium Bentonite

Sodium bentonite does not waterproof while dry: it waterproofs by swelling. It is the only sealing material that needs the very water it has to stop, and the only one that closes a small puncture by itself. In exchange it demands one precise condition: to be confined. If the swelling finds a void to expand into, it goes there instead of tightening, and the system fails.

The process covers waterproofing of tunnels and buried works with bentonite geocomposites, from characterising the water inflows through to sectional testing. The difference from a conventional membrane is fundamental: here the sealing element is not a continuous film laid on a dry substrate, but a layer of clay that activates on contact with water and tightens against the final lining. All the operating rules follow from that — the substrate may be damp but must have no sharp edges, the window between placing and casting is a process constraint, and the chemistry of the water matters as much as its pressure. Testing, finally, cannot be global: without compartmentation a leak is seen but cannot be located, and the only remaining option is demolition.

Measure the water and read its chemistry

Before choosing the waterproofing package the water inflows are mapped along the length of the excavation: where they enter, at what rate, under what head. Along with the flow rate a sample is taken and its composition analysed. This is not a formality: the swelling capacity of sodium bentonite depends on the ionic load of the water hydrating it, and brackish or heavily mineralised water reduces swelling compared with fresh water, for the same product and the same installation.

Why it is done this wayIt is the one check that cannot be recovered later. Once the final lining is cast, if swelling turns out to be insufficient there is no way to add material: only injection remains, that is treating one symptom at a time. The water analysis costs a day and decides whether this is the right system at all.

Without waterstops the water travels along the interface and reappears far from the breach: the symptom is visible, the cause is not. Compartments narrow the search to one sector, injection tubes make it reachable from inside.

How it ages (and what betrays it)

PT.01Premature hydration before confinement. The sheets stay exposed to dripping beyond the declared window and the bentonite swells with nothing to push against. It reaches the pour already expanded and soft, without the reserve that should have tightened it against the concrete: the defect is invisible and shows up at the first high water.
PT.02Reduced swelling from waters with a high ionic load. Sodium bentonite hydrated by heavily mineralised water develops less swelling than expected. The system holds under modest heads and fails when pressure rises, and at that point injection is the only answer.
PT.03Overlaps against the flow or too short. A joint oriented against the direction of flow presents the water with the exposed edge instead of the covered one. It does not leak at handover, it leaks when the head rises in service, and the trace reappears far from the joint responsible.
PT.04Puncture on unlevelled edges. The pour presses the geocomposite against a steel protrusion or a sharp edge and perforates it. If the hole is small the bentonite closes it by itself; if it is a long tear, self-healing is not enough and a permanent water path remains.
PT.05Non-locatable leak from lack of compartmentation. Water entering at one point travels along the interface between membrane and concrete and reappears wherever it finds the first discontinuity. Without sectors the investigation does not converge and repair becomes a sequence of destructive attempts.

Does the substrate really have to be dry?

No, and that is the main advantage of the system. A bonded bituminous or synthetic membrane demands a dry substrate, a condition that is almost impossible underground. A bentonite geocomposite is laid on a damp and even dripping substrate: what it does not tolerate is not water but sharp edges, voids behind and a delayed pour.

What happens if casting slips by two weeks?

It depends how much water the sheet has taken in the meantime. In a dry environment the window is relatively wide; under dripping it shortens considerably, because the bentonite swells freely and uses up its reserve. When in doubt the condition of the sheet is checked before casting: material that is already expanded and soft to the touch has to be replaced, not cast over.

Does it work with brackish water?

With reservations. Ionic load reduces the swelling of sodium bentonite, so the standard system may not reach the expected seal. Modified bentonites exist precisely for these settings, but the choice has to be based on analysis of the actual site water and not on a geographical classification: mineralisation often comes from the ground being crossed.

How is a leak repaired after casting?

By injection from the tubes prepared in the construction joints, filling the void the water travels through between membrane and concrete. Success depends almost entirely on a choice made months earlier: if the package was compartmented, the work is focused on one sector; if it was not, injection is blind and often moves the leak instead of closing it.
